A microchannel reactor system with metallic catalyst support was used and its catalytic efficiency were compared with those of a conventional pack bed reactor using dry methane reforming. Catalyst was prepared as catalyst pellets and catalyst-coated plate, stainless steel plate coated with catalyst. The microchannel reactor system had a thin film of Al2O3 on stainless steel as catalyst support and a thin film of Ni as active component. In addition the effect of Cu addition on the catalytic and physicochemical properties of Ni/Al2O3 thin film was assessed. The thin films of Ni/Al2O3 and Ni-Cu/Al2O3 were deposited by RF reactive magnetron sputtering method. The FESEM images showed small and uniform nanoparticles. With enough catalyst materials (5 wt. % Ni/Al2O3 in pack bed and 0.05 wt. % Ni/Al2O3 in microchannel reactor), both of the reactors showed good conversion. However, with decreasing Ni content to 0.05 in the pack bed, No significant conversion was seen. This comparison shows superior reaction efficiency microreactors over conventional pack bed reactors for high temperature reactions. Comparing the performance of Ni/Al2O3 and Ni-Cu/Al2O3 in microchannel rector , Ni–Cu/Al2O3 showed a lower catalytic activity and H2/CO ratio than the unprompted catalysts, which might be due to the fact that after adding Cu to Ni/Al2O3, the particles were more compact than the others
